This is the natural curl of the sheet and solid forms such a fold. If you want to make it straight, you have to cut square the corner before the bending.

Quite right, you mitre in the flat, for example in manufacture you would make a slice/slot/cut 45 degrees to the meeting of fold lines, then fold, then add/weld a folded triangular corner piece. For an external fold you remove or notch instead of add the metal, therefore, remove before unfolding, then add ?

Hi, that is basically correct, from past manufacturing experience, this would be my solution, cut out large area and weld part in, minimising awkward folds. Quite specialised work to achieve a uniform finish but achievable.
